Klapperkop Reservoir and Pump Station Automation Upgrade

Delivering Advanced Electrical Control and Automation Solutions for Water Infrastructure

Project Overview

Greenro Solutions was appointed to deliver a complete electrical automation package for the Klapperkop Reservoir/Pump Station project. The scope covered the design, manufacture, supply, delivery to site, installation, testing and commissioning of Motor Control Centre (MCC) panels, Low Voltage distribution boards, Programmable Logic Controller (PLC) and Human Machine Interface (HMI) panels, including programming for full system automation.

The work formed part of a water and wastewater infrastructure automation project and included three 160 kW soft starters, MCC designs and drawings, onsite commissioning assistance, configuration of soft starters, operational manuals, as-built drawings and system training.

MCC Design and Engineering

The Motor Control Centre was designed as a floor-standing panel arrangement with dedicated glanding sections, busbar compartments, an incomer section and motor starter sections for the pumpset loads. The Klapperkop general arrangement drawing shows a 2000 A incomer, copper busbars, metering facilities, surge protection indication, pump status lamps and control push buttons for start, stop, reset and manual or automatic operation.

The design addressed core electrical characteristics including a 400 VAC, 50 Hz supply, R-W-B anti-clockwise phase rotation, 22 kA for 1 second fault withstand level, and 230 VAC/24 VDC auxiliary control voltage. These parameters supported safe integration between incoming supply, motor starting equipment, protection systems and automation controls.

Manufacturing and Panel Assembly

Manufacturing of the MCC panels required accurate mechanical fabrication, electrical assembly, internal wiring, labeling, cable termination planning and quality checks before delivery to site. The panel construction considerations included material selection, gland plate design, cable entry from the bottom, earthing arrangements, neutral bars, busbar sizing and accessibility for operation and maintenance.

Factory acceptance testing formed an important part of the manufacturing process. Before site installation, the MCC was checked for wiring continuity, protection functionality, control circuit operation, indicator status, starter configuration and conformity with the approved drawings. This ensured that the panel could be safely energized and commissioned once installed.

PLC, HMI and Control System Development

The PLC and HMI formed the core of the plant automation solution. The PLC logic was developed to automate pump control, monitor operating status, manage fault and trip conditions, and coordinate safe start and stop sequences. Integration with the MCC allowed the control system to receive field signals, process interlocks and generate outputs to the soft starters and associated control circuits.

The HMI was developed as the operator interface for system monitoring and control. It provided visibility of pump running, stopped, tripped and healthy states, as well as control functions such as start, stop, reset and manual or automatic selection. By presenting these functions through a clear operator interface, the HMI supported efficient operation, faster fault response and improved understanding of the overall pump station process.

Installation, Commissioning and Training

Onsite installation included positioning of the MCC, connection of supply and control cabling, integration of control junction boxes and emergency stops, and coordination with pump station electrical infrastructure. Commissioning activities included configuring the soft starters, verifying control signals, testing alarms and status indications, and proving the automation sequences under operational conditions.

Greenro Solutions also provided operational training to support the client's operating and maintenance teams. Training covered the use of the MCC controls, HMI screens, manual and automatic operation, fault reset procedures, soft-starter operation and general system response. The final project deliverables included commissioning records, operational manuals, as-built drawings and completed training documentation.

Project Outcome

The Klapperkop project demonstrates Greenro Solutions' capability to deliver integrated electrical automation solutions from engineering design through to manufacturing, installation, programming, commissioning and handover. The completion certificate confirms that the works were successfully completed and that Greenro Solutions was recommended for similar future work.

By combining robust MCC design, reliable PLC logic, practical HMI development and disciplined commissioning, the project delivered a functional automation platform for pump station operation. The completed system supports safer control, improved monitoring, simplified operator interaction and dependable performance for water infrastructure operations.
